You could always use JFFS2 on the 40MB drive. (I assume it's CF?).
There's a mkfs.jffs2 around somewhere, but I'm not sure where exactly.
(It should be in the feed though - try "ipkg list|grep -i jffs" in a
shell). I personally use VFAT, but that's so I can trade files with my
friends with other OSes.
